Bridging the Electrical Systems Visibility Gap

Electrical system failures are a major cause of turbine downtime, reducing operational efficiency and driving up repair costs. Yet, real-time visibility into critical components - particularly generators and converters - remains limited. WindESCo's eCMS (Electrical Condition Monitoring System) closes this gap, offering predictive maintenance and data-driven insights to minimize downtime and enhance turbine reliability.

Analysis of EPRI's database shows a pervasive generator failure problem across 17 different manufacturers (including ABB, Hitachi, Winergy, Vestas, GE, Loher, Cantaray, and Suzlon). Given the digitalization of a generator is complicated for operators/utilities due to the involvement of multiple OEMs, designs, and suppliers it continues to be an issue with limited transparency, much less real-time visibility.

Proactive Electrical System Health Management

Proactive monitoring systems like eCMS are crucial for maintaining wind turbine reliability and efficiency. They not only enhance operational efficiency but also minimize the risk of catastrophic failures. By implementing such systems, wind plant operators can significantly improve their turbines' performance, reduce maintenance costs, and maximize energy production.

Real-Time Monitoring

The System

Generators are the backbone of wind energy production, yet failures often remain undetected until major damage occurs. WindESCo's Generator eCMS collects high frequency data to continuously monitor and detect impending failures.

01

Sensors & the IoT

WindESCo integrates a dynamic DAQ system built upon proven ABB technology into wind energy systems, enhancing turbine reliability through proactive monitoring and advanced analytics. eCMS leverages high-frequency data collected by GeneratorSense - sampling up to 100kHz - to capture transient events and subtle irregularities that conventional systems miss. These advanced sensors detect early signs of rotor bar damage, magnetic wedge loosening, winding damages, stator and rotor subsystem integrity. Combined with machine learning and physics-based models, this real-time data enables predictive maintenance, minimizing downtime and extending the life of critical components.

02

Advanced Signal Analysis

WindESCo's Generator eCMS uses advanced signal-based analysis to interpret subtle changes in high-resolution electrical data—often the earliest indicators of major failures. This approach detects current imbalances, irregular patterns, and harmonic distortions in generators and converters. By identifying early warning signs like overheating, insulation breakdown, or rotor/stator issues, as well as converter risks such as capacitor wear, IGBT faults, and cooling inefficiencies, operators gain the insights needed to take action before problems escalate.

03

Smart Failure Prediction

WindESCo’s physics and engineering first principle based AI-powered analytics continuously learn from both historical and real-time data to predict failures with increasing accuracy. By recognizing patterns linked to previous generator issues, the system adapts to different turbine models, grid conditions, and environmental stressors. Over time, these models reduce false alarms and sharpen diagnostic precision—driving smarter, more reliable actionable O&M inputs.

04

Secure Interface to Cloud

WindESCo's secure communication network enables an efficient and secure data pipeline to the cloud. Secure data connections to the cloud rely on encrypted communication protocols to ensure data privacy and integrity during transfer. Implement strong access controls, encrypt data both at rest and in transit, and leverage real-time monitoring to detect and respond to threats.

Real-Time Insights, Scaled Seamlessly

WindESCo's eCMS is designed to deliver proactive, data-driven turbine health insights with minimal disruption. Our streamlined workflow - from initial preparation to full fleet scaling - ensures that operators can quickly realize the benefits of real-time condition monitoring, starting with a focused technology demonstration and expanding to comprehensive fleet-wide coverage.
